The voltage puzzle behind the "crash" of a SMT machine. Last year, I visited a car electronic controller OEM factory and found three different brands of online uninterruptible power supplies in the workshop, supplying power to three SMT production lines. Strangely, two of these lines experience abnormal shutdowns during the thunderstorm season every year, while the other line remains as stable as a rock. Upon inspection, it was found that the one as stable as a rock is an old model of power frequency isolated uninterruptible power supply, while the other two are high-frequency models that have become popular in recent years. The workshop director asked a very practical question: What are the differences between online dual transformations?

This issue is not uncommon in the manufacturing industry. For factory electrical engineers, choosing an uninterruptible power supply should not only consider power and backup time, but also need to understand the three mainstream technical routes and their respective design logic of power frequency UPS, high-frequency UPS, and modular UPS.

1、 The essential differences in topological structure:

The power frequency UPS adopts the most classic dual conversion architecture of uninterruptible power supply: the mains input is first converted into DC through a rectifier, and the DC is converted into AC output through an inverter. But the key feature of the power frequency machine is that a set of power frequency isolation transformers is built into the output terminal of the inverter. This set of transformers not only performs voltage matching function, but more importantly, uses electromagnetic isolation to completely separate the load from the mains side.

High frequency UPS also adopts a dual conversion topology, but eliminates the transformer at the output end and instead provides a high-voltage DC bus directly to the inverter through a high-frequency DC-DC boost circuit. Small size and light weight are its external manifestations, but the essential difference is the lack of physical isolation components.

Modular UPS is essentially an extension of the physical form of high-frequency machines, which combines power modules, bypass modules, and control modules by plugging and unplugging them according to standard units. The internal circuit still mainly uses high-frequency IGBT rectification and inversion.

2、 The measured difference between dynamic response and impact resistance

The large capacity isolation transformer at the output end of the power frequency UPS is itself an energy storage inductor. At the moment of sudden load changes, the magnetic field energy stored in the transformer's magnetic circuit can act as a buffer. Actual test data shows that when the load suddenly increases from no-load to 80% at a capacity level of 60kVA, the output voltage drop of the power frequency machine is about ± 1.8%, and the recovery time is ≤ 18ms; the drop amplitude of the high-frequency machine with the same capacity is about ± 3.2%, and the recovery time is about 42ms.

What does this gap mean? The DC bus undervoltage protection threshold of a servo drive is usually set at 75% of the rated value. If the voltage drops above this threshold for more than 20ms, the drive will trigger an alarm and shut down. The recovery time of 18ms for power frequency machines is just below this threshold, while 42ms for high-frequency machines is already sufficient to shut down the production line.

3、 Zero ground voltage: a hard indicator that precision equipment cannot bypass

For equipment with precision analog acquisition functions such as SMT surface mount machines, AOI optical inspection equipment, and coordinate measuring instruments, zero ground voltage is a crucial implicit parameter. Due to the presence of a large number of high-frequency switching devices inside the high-frequency machine, parasitic capacitance coupling effects can generate common mode noise, and the output zero ground voltage usually fluctuates between 2.5V and 3.2V. The power frequency machine effectively blocks common mode current through the electrostatic shielding layer of the isolation transformer, and the output zero ground voltage can be stabilized at ≤ 0.8V.

For a 12 bit ADC sampling channel, the zero ground voltage is reduced from 3V to 0.8V, and the loss of effective bits is reduced by about 1.2 bits, which is reflected in the force sensor or thermocouple acquisition, that is, the measurement deviation is reduced from ± 0.5% to within ± 0.15%.

4、 Applicable boundaries of modular uninterruptible power supply:

The biggest advantage of modular design lies in the flexibility of power expansion and the convenience of redundant configuration, which significantly reduces the pressure of spare parts inventory. But its technical foundation is still high-frequency topology, and its impact resistance and anti-interference performance are on the same level as high-frequency machines. For IT loads in data centers - mainly consisting of switch mode power supplies with continuous and predictable current waveforms - modular uninterruptible power supplies are fully capable. But for manufacturing lines that frequently start motors, solenoid valves, and heaters, modular uninterruptible power supplies require additional input reactors and output filters to compensate for shock resistance.

5、 Survival ability under ground fault scenario:

This is the most easily overlooked extreme working condition in the manufacturing workshop. When the N line of the power distribution system in the factory area experiences poor contact or even disconnection, the three-phase load imbalance can cause severe drift of the neutral point. The DC bus of the high-frequency machine is directly coupled to the input rectifier circuit, and once the voltage peak caused by N-line drift enters the DC bus, it may break through the IGBT module. The isolation transformer of the power frequency machine completely decouples the input side from the output side. Even if the N-line drift on the input side reaches tens of volts, the output side voltage remains stable, and the zero ground voltage change at the load end is almost zero.

6、 Practical considerations at the operational level:

The isolation transformer and inductor of the power frequency machine are mature and reliable electromagnetic components, with a design life of usually more than 15 years. The maintenance focus is to clean the ventilation filter every quarter and use an infrared thermal imager to detect the winding temperature rise. The winding temperature rise limit (B-level insulation) is 80K, and if it exceeds 65K, it needs to be checked. The DC bus electrolytic capacitors of high-frequency machines and modular uninterruptible power supplies are affected by high-frequency ripple currents, and their capacitance decreases by about 3% to 5% annually. After 5 years of operation, the capacitance usually drops to below 80% of the nominal value, and the ESR rises to more than twice the initial value. At that time, they must be replaced in groups, otherwise the increase in ripple will directly lead to inverter failure.

7、 A practical basis for selection judgment:

If the production line is mainly composed of switch power supply loads, such as a large number of servers, switches, PLC control cabinets, high-frequency UPS and modular UPS solutions are fully sufficient and cost-effective. If the production line has high-power motor start stop, frequent electromagnetic valve action, complex grounding system, and precision analog acquisition equipment, the anti-interference and anti impact margin of the power frequency isolation scheme is a tangible physical layer guarantee. There is no absolute superiority or inferiority among the three schemes, the difference lies in the substantial difference in the anti-interference ability of the physical layer.
